Apr 01,2026
In this El Salvador Electrical Cable Project, our company successfully participated in a large-scale urban power infrastructure upgrade led by AES El Salvador, where the project falls within the power distribution industry and focuses on grid power supply expansion and substation interconnection, and the construction period extended from 2023 to 2025, covering multiple cities and involving complex engineering scenarios such as new substation integration, aging cable replacement, and underground distribution network reinforcement, all of which required highly reliable, durable, and standards-compliant cable solutions capable of maintaining stable electrical performance under continuously changing load conditions and diverse environmental exposure.
Client Requirements (Precise Technical Demands)
At the early stage of the project, the client established a comprehensive set of technical requirements that emphasized not only electrical safety and system stability but also long-term durability and compliance with international certification standards, especially considering that the cables would be installed across underground conduits, outdoor exposed areas, and high-humidity environments where both environmental resistance and mechanical performance are critical.
The key requirements included a voltage range from 600V low-voltage distribution systems up to medium-voltage feeder applications, a temperature rating requirement of 75°C to 90°C for continuous operation to ensure stable performance under high load conditions, installation environments including underground, outdoor UV exposure, and humid areas requiring strong resistance to moisture and environmental degradation, mandatory compliance with UL83 and UL44 standards to meet strict project approval conditions, and enhanced mechanical strength to withstand long-distance conduit pulling, repeated bending, and installation stress without compromising insulation integrity.
For the main feeder system, the client selected 4/0 AWG XHHW copper cable, which provides an ampacity of approximately 230A under conduit installation at 90°C, ensuring reliable and efficient power transmission for urban substations and primary distribution networks.

Project Challenges
Throughout the execution of the project, several critical challenges emerged due to the complexity of integrating new infrastructure with existing systems, especially in dense urban environments where installation conditions are often constrained and performance expectations are significantly higher.
The project required cables with strong UV resistance to prevent insulation degradation in outdoor exposed sections, enhanced flame-retardant properties to meet strict urban fire safety standards, excellent moisture resistance to handle underground and humid installation conditions, and sufficient flexibility to endure long-distance pulling and bending during conduit installation without causing mechanical damage, while also meeting strict UL certification requirements and maintaining a balance between cost efficiency and high-performance expectations, which created a complex decision-making environment for cable selection.
Our Cable Solution
To effectively address these challenges, our company provided a carefully engineered combination of UL-standard cables, ensuring that each cable type was optimally matched to its specific application scenario within the project while maintaining overall system reliability and cost efficiency.
XHHW Wire – Main Feeder Solution
We supplied 4/0 AWG XHHW electric cable utility as the backbone of the distribution system, and thanks to its XLPE insulation, it delivers excellent thermal resistance up to 90°C, superior moisture resistance, and stable performance in both wet and dry environments, making it ideal for underground installation and high-load feeder applications where long-term reliability is essential.
THWN Wire – Secondary Distribution
For secondary distribution networks, we delivered THWN-2 electrical cable 600V copper, which combines PVC insulation with a nylon jacket to provide dual wet and dry rating, ensuring reliable operation in underground conduits and humid environments while maintaining durability and installation efficiency.
THHN Wire – Building and Conduit Wiring
For internal substation wiring and commercial building applications, we supplied THHN conductor building electrical, which offers high heat resistance, smooth surface for easy conduit installation, and stable electrical performance in dry environments, making it a widely accepted and cost-effective solution.
MTW Wire – Equipment and Control Connections
For equipment connections and control systems, we provided MTW wire featuring a flexible stranded copper conductor structure that enhances resistance to oil, vibration, and mechanical stress, making it suitable for dynamic installation environments where durability and flexibility are equally important.
Solution Advantages
The cable selection strategy was based on a clear technical logic, where XHHW cables with XLPE insulation ensured high-temperature resistance and long service life for main feeders, THWN cables provided reliable performance in wet and underground environments, THHN cables offered efficient solutions for dry building wiring, and MTW cables delivered flexibility and mechanical durability for equipment connections, allowing the client to achieve a balanced solution that optimized performance, safety, and overall project cost.

Project Results and Client Feedback
After project completion, the upgraded power grid demonstrated significantly improved transmission stability, reduced maintenance frequency due to enhanced insulation durability, and improved safety compliance in densely populated urban areas, and according to the client’s feedback, our cable solutions not only fully met the technical and certification requirements but also simplified the installation process and minimized long-term operational risks, which ultimately resulted in repeat orders for subsequent expansion phases and strong recommendations to other contractors involved in similar infrastructure projects, further proving the reliability and value of our products.
Conclusion
This El Salvador Electrical Cable Project clearly demonstrates that by adopting 4/0 AWG XHHW cable with approximately 230A ampacity as the core feeder solution, supported by THWN, THHN, and MTW cables for distribution and equipment applications, it is possible to effectively overcome environmental, mechanical, and regulatory challenges while delivering a stable, efficient, and cost-optimized power distribution system for modern urban infrastructure.
